if your wheel studs are in the way, just bash them out but make sure you use a old wheel nut you dont need anymore put that on then just wack the studs back out, just put them back in later, or replace them.

Managed to sort it last night

Spent 4 odd hours with my neighbour who may I add is over 90 and still knows his stuff and keeps himself busy making and repairing stuff!

We got the shaft in a vice and made a decent taper around the end getting rid of the first thread, we then cleaned up the other threads and the lead with a tapered needle file. We did this for ages, filing and then trying the nut! It seemed like it was going to be a new shaft time tbh as we were almost ready to give up..

In the end we whacked the shaft onto some vee blocks which alows the shaft to spin on a workbench letting us file the thread in a consistant way :)

After we made a good enough lead and made sure the nut was going on straight we managed to get it on enough to tighten it and then cleaned up the thread with some graphite cutting compound and some spray like wd40...

Right time for an update!

Its been a good 3-4 weeks since I had problems with the bushes, they were a right P.I.T.A! Turns out though I'd left the metal sleeves inside which was making it too tight to fit the bushes.

Cut the sleeves in 2 places to take the pre-load off -

Pop them out -

Ba*tards! :D

New ones went in very easy using a technique shown to me by Craig -

As you can see they are a perfect fit when fitted properly!

Excuse the chipped powder coat :(

Diff painted with 3-4 coats of No Nonsense Zinc followed by satin black -

Fitted diff bushes -

Think i got them the wrong way round at first but soon realised when I tightened them up..

Shafts -

Started building the sub frame back up -

Ready to go back on :)

On!

Took a lot of effort to get it back on lol, its much harder than taking it off

Prop painted with 4 coats of no nonsense zinc followed by satin black

ARB painted with zinc followed by some left over blue I had

I managed to shear a bolt from this -

I managed to still secure it but its still annoying! No idea what its for..think its just there case the prop comes loose and falls down? Or to protect the prop in some way...

Filled the diff with Fuchs Titan Race SYN 5

New rear brake hoses as I got sent the wrong ones..

I then ran into a problem, after bleeding the brakes and getting to a point where its almost ready to drive I couldnt get the passenger side rear hub nut on! :annoyed:

Turns out id damaged the thread so the nut wouldnt pick up the thread...managed to solve this by hours of work..I had to take apart the rear end again so I could get the shaft free to allow me to file a clean taper round the end and clean the thread up -

My neighbour who used to be an engineer has almost every tool you could ever want so he managed to sort it for me..

Although it worked, the other day when I put it back together and put the nut on I ended up damaging the thread again :(

I kept tightening and loosing the nut to make sure it went on okay but it managed to get real tight at one point and it sheared off part of the thread so it looks like (((|(( kind of..fogot to take a pik..but the nut still goes on and off it manages to go over it..but I feel that was down to luck so Ive put it on tight and in the near future when If I do any work to the back end I will get a new shaft an nut and whack it on for piece of mind

Done!

Not sure if they will pick me up on the lines for MOT? Mabi ned to secure them better?

Exhaust cleaned up with Autosol and fitted

Thats as far as I am atm, I need 2 new gaskets for exhaust as its blowing like a bitch where I fitted a CAT (fot MOT) as the old gaskets were almost falling apart anyway..

Also the breaks feel spongy as hell so im hoping the settle down after a drive but if they dont its either down to air still in the system, I didnt bleed the fronts only the rear as its a seperate system although the mc did run quite low so mabi air got to the fronts? Also mabi the abs module needs bleeding?...or its down the the lines not being secure and the are moving which would increase pedal travel...who knows weel soon see :|

I was meant to be going to sort it today and try and take it for a quick shake down but as its England its absolutley piss*ng it down!

how did you get the half shafts so nice? thats been boggling my mind for ages now

ohh and did you run the engine while bleeding the breaks?
as it makes tonnes of diffrence when the abs is still inside

I just cleaned them up for ages using wire brushes and the drill attachment..also used some deox gel on it which helped :)

The thing that worked the best was a brand new wire brush tbh..

Then just painted everything with the no nonsense zinc and then black on top for the bits that connect to the diff.

I bled the brakes with the engine off, is that good or bad?

Well done mate. Good work. Shame bout the thread situation. Think you need to invest in a good tap and die set. Maybe drill out that snapped stud, and tap it out, put a bolt in there.
Fancy leaving the old bush casings in the hubs :annoyed:
You silly bugger! Lol

Looking good! Bet you can't wait to drive it!

Make sure you spend time to check all the brake connections! Get someone to stamp on the brakes constantly while you properly check every connection!

Drove the car last night for the first time in 7 months :D

Dam it felt good!

Ride height needs adjusting slightly as the rear is higher than it was, also the brakes need looking at as I’m getting way to much pedal travel.

Does anyone know how you adjust the handbrake? It’s coming way higher than before so is there a way you can adjust it to make it much tighter? I wonder if this could be linked with pedal travel? I know it’s different and on a cable but..

I’m wondering if the seals are knackered in the rear callipers as I had to take the pistons out and pop them back in as they were out to far so wonder if that’s messed something up? I just took them and the rubber bit out and put them back in how they should go and wound them down...the brakes pump up nice when the car isn’t running..

Just need to whack the bumpers on, sort the brakes and take it for an MOT...got I hate the word MOT. :|

Good to hear your back on the road mate :) you can adjust the handbrake using a 10mm socket and extension on the adjuster through the hole under the handbrake lever. Tighten to tighten and vice versa ;)

I would personally try what si suggested mate,as when I fitted my evo calipers I had no pedal bite at all unless I pumped it a few times, and when the car was still/engine off it felt fine! We had to bleed them 2-3 times before they felt ok
Glad you got to drive the car must have been really rewarding, and I am sure you will get the little problems sorted and be on the road soon enough, good luck with your mot !
